The steel is so thick Im sure surface rust is all it would get.
Well, depending on your area.

Good idea on the notch.

the main thing that would make me worry about this is if it is a piece of cast iron. cast steel is not that big of deal cause the structural integrity is much higher but cast iron would have the possibility of cracking.

im doing all extended studs next week this will sure help. kelso is that notch really big enough to get the stud in and out, and also do you think it will be harder to angle in a longer stud?

the best way to do it is to spray some pb on the stock stud, wait five minutes, then take a brass hammer to one in the place when you will be grinding. once it is loose (dont try to hammer it all the way out), turn your wheel so the front of the hub is facing out, sit there with the grinder and try to free the stud as you grind, keep checking for clearance. once you get the stock stud out, grind all the way back to the other side of the spindle so it matches the first half of it. then when that is all done, grind a little bit down from one side of the button on the extended stud. then grind a little more on the spindle until you get just enough clearance where you wont screw up the threading on the studs. once the stud is loose but in place, take three bolts that are bigger than the stud, slide them over, take a crappy, throw away open headed lug that will screw onto the stud, put some anti seize on it, put a crow bar between the remaining studs and on the ground so the rotor doesnt rotate and tighten away. it will suck the stud into place. also use some loctite on the ribs of the studs.

I broke a stud torquing my front wheels also It's true, our cars' wheel studs aren't very strong; honestly I don't think I was putting too much force on it for it to brake. Hopefully I'll be ok till Friday because I can't really change it till then..I'm really concerened about driving the car like this..Did anyone ever made a DIY for changing the studs? Pics help so much..I'll try to change it with what has been covered here.

if they are ball-seat wheel lugs then you should be ok.

how i got the studs back in place, i used an oversized nut and a open headed lug nut. put the oversized nut on first then tightened down the lugnut and the stud pulls into place. its too tight of a fit back there to get a hammer in.
