The more I think about it, the more convinced I am that a "Nutsert" also called a "rivet nut" is the answer. Like these It would allow use of a threaded steel bolt, perhaps a button head Torx, or even just a plain old hex head bolt to be used there. I just don't know if it is worth shelling out the $$ for the installation tool for those. McMaster-Carr is awesome in that they have almost everything you could ever need, and it's all high quality, but they are also very expensive. Other sources have the tool a lot cheaper, probably good enough quality for the very occasional use I'd have for one. I don't do enough fabrication (yet) to justify purchasing one. Hopefully I can find someone locally who has one I can borrow for a day. I think it would be a great solution.
